How to Eliminate Press Downtime with Proper Tonnage Calibration

If you're running a press room without accurate tonnage monitoring, you’re essentially driving blindfolded. You might think you’re running within safe operating limits, but you usually don't find out for sure until a die explodes, a frame cracks, or expensive downtime brings production to a halt.

Having accurate tonnage gives you a lot more than just peace of mind on the shop floor. It serves as your press’s primary line of defense, helping you spot underlying mechanical issues early and keeping your tooling in top shape.

What Uncalibrated Tonnage is Costing Your Shop

When your tonnage monitor drifts out of spec, small load errors turn into major mechanical damage. Getting your system properly calibrated helps you catch and prevent the biggest press-killers:

- Reverse Tonnage (Snap-Thru): During heavy blanking or punching, the force released when the material fractures sends a shockwave back through the press. Left unchecked, excessive snap-thru chews through bearings, pitmans, and frames.

- Gaping and Frame Deflection: Off-center loading or uneven setups cause the press frame to flex or "gape." Calibrated tonnage monitoring catches these load imbalances before they ruin part tolerances or warp your machine.

- Preventing "Hard Hits": Whether it’s a double blank, a thick spot in the coil, or a setup mistake, hard hits happen. An accurately calibrated peak load monitor stops the press in milliseconds before a heavy strike ruins your dies.

How Our AutoCells™ Work

Calibrating a press isn't just about turning a dial; it takes a precise step-by-step process to map out how your press behaves under load. Here’s how our team, like Toledo's John Eby, handles a full calibration using the Toledo DP+ 2.0 Tonnage Monitor:

- Clean Installation: We clean, drill, and tap the mounting surface, securing the sensors with torque washers pulled precisely to 115 in-lbs.

- Zeroing & Gain Setup: Using the DP+ 2.0’s ZT4 module, we zero out the sensors and set the baseline gain (usually starting around 2.5 volts for most presses).

- Building the Stack-Up: The ram is brought down to bottom dead center. We measure the gap and build a stack of solid steel plates and load cells, using shims or small slide adjustments to safely build force.

- Setting Peak Tonnage: We cycle the press at around 90% capacity and input the true load cell readings into the DP+ 2.0 to lock in the baseline calibration.

- Checking Linearity: Finally, we back off the tonnage and cycle the press at 90%, 70%, 50%, and 30% capacity. This maps out a complete linearity graph so you know your readings are dead-on across the entire stroke range.
